Getting balms through a heatwave: transit temperatures, packing and policy

Measured van, depot and doorstep temperatures set against balm melt points, plus insulated packing, phase change packs, dispatch cut offs and a fair melt policy.

A parcel of balm spends most of its journey in places nobody designs for temperature: an overnight depot, a metal van roof space at midday, a porch in full sun. This page puts numbers on those places, sets them against what each kind of balm actually survives, and then works out which of the available fixes are worth their cost. The answer is not the one most makers reach for first.

Short answer

A summer delivery van reaches 45 to 60 C, a sunlit doorstep about 50 C and a metal postbox around 40 C. No packaging holds that off for a two day transit. Reformulate to a summer variant, dispatch Monday to Wednesday, hold orders above a 28 C forecast, and write a melt policy that replaces on request.

What a parcel actually experiences

Transit heat is not one number. It is a sequence of exposures with different peaks and very different durations, and the damage is done by the combination. Eight hours at 32 C in a depot softens a balm without destroying it. Three hours at 55 C in a van finishes it. The table below is the planning set most small consignments can be assessed against.

Two readings matter more than the rest. The van figure is high because a stationary vehicle behaves like a parked car, and most of the temperature rise happens in the first twenty minutes. The doorstep figure is high because a parcel left in sun absorbs radiation directly rather than sitting in warm air. That is why the same product can arrive intact on a 30 C day to a flat with a concierge and destroyed on a 26 C day to a house with a sunny porch.

Which formulas fail at which temperature

A balm has a softening range, not a melting point, and the useful threshold is the temperature at which the wax network stops holding the oil rather than the temperature at which the wax itself melts. The mechanism is set out under balm melting in the heat. For dispatch planning, what you need is the temperature at which each of your products stops being sellable.

Where each formula type gives up. Softening and shape-loss bands are workshop observations across typical formulations rather than instrument data, and shift with the liquid oil fraction. The final row is the melting range of the material itself.

Read the second column against the first table and the problem is obvious. A standard 10 percent beeswax lip balm loses shape below the temperature of every transit stage except your own shelf. Reformulate first, because it is the only free fix

Raising the melting profile costs pennies per unit and travels with the product all the way to the customer's bathroom shelf. Insulation costs pounds per parcel and stops working at the front door. Run a summer variant from roughly May to September, and change it by one of two routes.

  1. Add 2 to 4 points of beeswax. Take the weight out of the liquid oil, not out of the butters. This is the conservative route: the feel changes least, and a 14 percent beeswax stick holds shape roughly 4 C higher than a 10 percent one.
  2. Or add 1 to 3 points of candelilla. Candelilla melts at 68 to 73 C and is harder than beeswax at equal weight, so it buys more per point. Three points of candelilla does roughly what five points of beeswax does, with a slightly drier finish.
  3. Replace anything that is liquid in transit. Virgin coconut oil melts at 24 to 26 C, so in a summer formula it is a liquid oil in disguise, as covered under coconut oil in balms. Higher-melting butters such as kokum at 38 to 42 C are the better structure.
  4. Fill to the shoulder, not the brim. A softened balm expands and needs somewhere to go. Overfilling is what produces smeared lids and the complaints described under overfilled tins and smeared lids.
  5. Retest the pour. A higher wax load sets faster, so the pour window moves. Check it against pour temperatures before you commit a summer batch.
Careful

A summer variant is a different formula. Under Regulation (EC) No 1223/2009 as it applies in the EU, and as retained in Great Britain, a change in composition may reopen the safety assessment and requires the notification and label to match what is in the tin. Ask your assessor whether a two point wax swap is within the scope of the existing report before you make it. Two seasonal variants may be cheaper to handle as one formula with a wider specification, but only your assessor can say so.

What insulation actually buys

Insulated packaging does not keep a parcel cool. It slows the rate at which the contents approach the outside temperature, and that is all. The useful measure is therefore lag: how many hours before the contents cross the temperature at which your product fails.

Six to ten hours is the ceiling for anything a small maker can post economically, and a two day service exposes the parcel for thirty to fifty hours. Insulation therefore converts a guaranteed failure into a probable one on a next day service, and does very little on a 48 hour one. It is worth buying when your product genuinely fails between 30 and 40 C and your service is fast. It is not worth buying as a general summer measure.

The foil bubble mailer is the awkward middle. It looks like the answer, costs half of a proper liner, and buys two to three hours, which is roughly one depot transfer. It also traps heat that has already got in, so a parcel packed warm stays warm. Pack from cool stock, never from a batch that has just come off the bench, and never from a sunlit dispatch table.

Gel packs, phase change packs and the postage band

A frozen gel pack does something insulation cannot: it absorbs heat at a roughly constant temperature while it melts. In a lined box, a 200 g pack typically holds the peak 8 to 12 C below what the same box would reach without it, for as long as the pack has unmelted material left. Phase change packs designed to change state near 5 C or near 22 C do the same thing at a chosen temperature rather than at 0 C, which matters because you are trying to stay under 35 C, not under 5 C.

Three costs follow, and together they usually decide the question.

  • Weight. Adding 200 to 400 g moves most balm orders out of the cheap flat formats. The UK large-letter format caps at 750 g and 25 mm of thickness, and a gel pack breaks the thickness limit before it breaks the weight limit, so the parcel jumps a whole postage band. That is usually £1.50 to £2.50 per order, on top of the pack itself.
  • Condensation. A cold pack in a warm parcel produces liquid water on every surface it touches. In an anhydrous product that is a genuine problem if a lid is loose, and it lifts labels, as described under labels peeling off balm tins. Wrap the pack, keep it out of contact with the containers, and never rely on a heat-seal that a wet surface will defeat.
  • Timing. The pack has to be frozen when it leaves, which means freezer space and a packing routine that does not leave orders sitting for two hours before collection.
Try this

Buy one small button data logger and post it to yourself in a normal order, on your normal service, on a hot week. One round trip tells you the actual peak and dwell for your route and your packing, which is worth more than every band on this page. Repeat it once with the insulated option to see what you are buying. Keep the traces with your batch records so the evidence exists when a customer disputes what happened.

Dispatch rules: the forecast and the day of the week

Timing is the cheapest lever available, and the only one that costs no materials at all. Two rules cover most of the risk.

Ship Monday to Wednesday only. A parcel posted on Thursday on a 48 hour service can miss its window and sit in a depot from Friday afternoon to Monday morning. That is sixty hours of accumulated heat with no delivery attempt at the end of it. Monday to Wednesday dispatch keeps every transit inside the working week. Thursday is acceptable on a next day service, Friday almost never.

Hold orders when the forecast maximum exceeds 28 C along the delivery route, not just where you are. Ambient 28 C is roughly the point at which the van figures in the first table start appearing, and where a standard lip balm stops having any margin. Holding is not a service failure if you say so: email the customer, tell them the parcel is being held until the temperature drops, give them a date, and offer an immediate refund instead. Most people accept it, and the ones who do not have told you they would rather have the risk than the delay, which is useful information.

Neither rule is free. A held order is working capital sitting on a shelf and a small number of cancellations. Model it before you adopt it, using the same contribution arithmetic as costing and pricing.

Next day against 48 hour

The service choice changes exposure more than the packing does. A next day service typically means one afternoon collection, one depot night and one morning delivery run, so roughly four to eight hours above 30 C and one to three hours at the van peak. A 48 hour service, which in practice often means two to three working days, means two or three depot nights, two or three van loads and a much higher chance of a failed delivery attempt followed by a day in a locker. Call it twelve to twenty hours above 30 C and three to eight hours at peak.

The premium for next day is usually £1.50 to £3.00 per parcel, which sits between the cost of a foil mailer and the cost of a full insulated liner. Compared with insulation it buys more hours per pound, does not add weight, and does not add condensation risk. If you are going to spend money on summer shipping, spend it on speed before you spend it on foam.

Two service details are worth setting deliberately. Turn off, or warn about, unattended safe-place delivery during heatwaves, because a doorstep at 50 C is worse than a second delivery attempt. And where a locker network is the default, remember the dwell time is set by the customer, so a locker can be the longest hot stage of the whole journey.

Writing a melt policy customers accept

The policy has two jobs: to set the expectation before the sale, and to resolve the small number of failures without an argument. Both are easier if the wording is specific.

Two notes on the wording. Do not say the balm is "unaffected" by melting, because it is: the texture changes and any suspended pigment settles, which is the subject of balm changed after shipping. And do not offer a discount code in place of a replacement, which reads as a charge for your own delivery failure.

What the policy costs per 100 orders

The point of the arithmetic is to compare the cost of a mitigation against the cost of the claims it prevents. Below, a 15 ml tin at a £2.21 unit cost, £0.55 of pick and pack materials and £3.49 of postage, so each replacement costs £6.25 to fulfil. Claim rates are the modelled assumption, not observed data: substitute your own once you have a summer of records.

The mitigation cost in row four includes £4.00 of extra wax across 100 units plus £5.30 of contribution lost to one cancellation caused by a held order. The conclusion holds across any plausible change to the assumptions: a formula change costs about fifty pence per claim avoided, a dispatch rule a few pounds, and universal insulation more than the claims themselves. Insulation only pays when the product is high value or the claim rate without it is above roughly one in five.

One line does not appear in the table and should. Every claim also costs you a customer's confidence and about ten minutes of correspondence. Weighting those in pushes the answer further toward reformulation, not toward foam.

Where the law puts the risk

In the United Kingdom, section 29 of the Consumer Rights Act 2015 provides that in a consumer contract goods remain at the trader's risk until they come into the physical possession of the consumer or a person identified by the consumer to take possession. A balm that melts in a van is therefore your problem, not the courier's and not the customer's, whatever the courier's own terms say to you. Your recourse against the carrier is a separate contract with its own low liability caps, and heat damage is commonly excluded from it.

The European Union position is materially the same: Article 20 of Directive 2011/83/EU passes risk on the consumer acquiring physical possession, and Directive (EU) 2019/771 governs conformity of the goods on delivery. In the United States the default is different, because under the Uniform Commercial Code a shipment contract can pass risk on delivery to the carrier, but the Federal Trade Commission's Mail, Internet, or Telephone Order Merchandise Rule at 16 CFR Part 435 governs shipping timescales and refunds, and card scheme chargeback practice tends to put the loss back on the seller regardless.

Separately, transit heat belongs in your stability work. Annex I Part A of Regulation (EC) No 1223/2009 requires stability under reasonably foreseeable storage and use conditions, and for a mail-order product a hot transit is foreseeable. That is an argument for testing the pack at 40 and 50 C rather than only at 25 and 40 C, which is the practical protocol set out under shelf life testing, and for choosing containers that survive it, covered on the packaging guide.

The decision rule, and what this page cannot settle

Work down this order and stop when the risk is acceptable: change the formula, change the dispatch day, change the service speed, then and only then change the packing. Every step is cheaper per unit of risk removed than the one after it, and the first step is the only one that keeps protecting the product after delivery.

What this page cannot decide for you is the part that is specific to your business. It cannot tell you the actual temperatures in your carrier's network, which vary by depot, route and vehicle and which only a logger in your own parcel will reveal. It cannot tell you whether your assessor treats a summer variant as a new formula, and that answer changes the economics completely. It cannot set your claim rate, which depends on your customers' housing as much as on your product. And it cannot tell you whether to stop selling body butters between June and August, which for a maker with one soft product and a hot postcode list is sometimes the correct commercial answer. Collect one summer of records, then decide with your own numbers rather than these.

Frequently asked questions

How hot does a delivery van actually get in summer?

A stationary van load space commonly reaches 45 to 60 C on a day with an ambient of 26 to 32 C, because it behaves like a parked car: a sealed metal box with no ventilation and the engine off. Most of the rise happens within the first twenty minutes of standing. Depots are cooler, typically 25 to 32 C overnight, but the dwell time there is much longer.

Do insulated mailers stop lip balm melting in the post?

Not on their own. A foil bubble mailer buys two to three hours before the contents reach 30 C in a 50 C environment, and a 25 mm wool or polystyrene liner buys six to ten. A two day service exposes the parcel for thirty to fifty hours, so insulation converts a certain failure into a likely one. It is worth buying on a next day service, rarely on a slower one.

Should I put an ice pack in with a balm order?

Only with a lined box, and only if you accept the costs. A 200 g frozen or phase change pack holds the peak roughly 8 to 12 C lower while it still has unmelted material, but it adds weight and thickness that push most balm orders into a higher postage band, and it produces condensation that lifts labels and gets water into an anhydrous product if a lid is loose.

What temperature should I stop shipping balms at?

A forecast maximum of 28 C along the delivery route is a workable cut off for a standard balm, because that is where van and doorstep temperatures start exceeding what a 10 percent beeswax stick survives. A summer formula with candelilla or carnauba raises that threshold by several degrees. Set the rule by your product's shape-loss temperature, not by a general number.

Who pays when a balm arrives melted?

In a United Kingdom consumer sale, you do. Is a melted and reset balm safe to sell or use?

It is safe to use. Melting adds no water and no organisms to an anhydrous product, so nothing about it becomes unsafe. What changes is texture and appearance: it may reset grainy, sunken or with any pigment settled at the bottom. It is not, however, in saleable condition, so a customer who reports one should be replaced or refunded rather than reassured.

What is the cheapest way to cut summer melt complaints?

Change the formula. Two to four extra points of beeswax, or one to three points of candelilla, costs roughly four pence across a hundred units and cuts claims substantially, which works out around fifty pence per claim avoided. Dispatching Monday to Wednesday and holding above a 28 C forecast costs a little working capital and the occasional cancellation. Both beat buying insulated packaging for every order.
